This paper describes the development of a method for laser joining of dissimilar materials (A5052 aluminum alloy and engineering plastic polycarbonate) using an insert material (elastomer sheet) to mitigate bonding issues caused by differences in physical properties. A laser diode (808 nm wavelength) was used as the light source with transmission values of 90.5 (polycarbonate) and 72.9 (elastomer sheet) percent. In a post-joining tensile shear test, a breaking load of 1,000 N at an energy density of 357 J/cm2 was recorded. The state of fracture and the position of its interface varied with this value.
