This research aims to develop a simulation method for die-sinking EDM to solve the inverse problem, in which the tool electrode shape to achieve the final shape of the workpiece is questioned. In this inverse simulation, the same algorithm as used in the forward simulation is adopted assuming that the initial shapes of the workpiece and tool electrode are equal to their shapes at the goal of the forward process. Moreover, the workpiece is fed in the opposite direction toward the tool electrode, and the data concerning the removal volumes per pulse discharge pertaining to the tool electrode and workpiece, respectively, are reversed. The algorithm is a simple repetition of the procedure which is comprised of: 1) determining the next discharge location, 2) removing the tool and workpiece electrodes, 3) distributing the debris particles, and 4) feeding the tool electrode. The simulation takes into account a variety of influential factors such as tool electrode wear, gap width distribution, curvature and inclination of the tool electrode, and debris particle concentation, all of which affect each other in a very complex manner. As a result of the inverse simulation, the shapes of the tool electrode and workpiece were restored to the initial shapes in the forward simulation.

This present paper investigates about accuracy of rough convex corner and convex corner R. Previous some reports proposed methods to improve corner and corner R accuracy of wire EDM. One method controls EDM conditions and other method modifies a program path at the corner and corner R, and 3rd method is a on-line system which detects wire deflection and corrects a contouring path. But 1st method has problems that the corner accuracy is insufficient and it lacks details to decide EDM parameters. Also 2nd method has a problem that the accuracy on top surface differs from that on middle cross section surface of a work piece. In addition 3rd method is only useful for special machines. In this paper we propose a combined power and path control method to improve the convex corner and corner R accuracy which is useful for ordinary operators. In the method, discharge power is adjusted so that the error of convex corner and corner R on the top or bottom surface of the work piece decreases within a desired value. The program path is corrected so as the residual error on the middle surface of the work piece to be 0.

This paper describes that the material removal rate of the electrical discharge machining (EDM) is higher when deionized water is used as the working fluid than when EDM working oil is used. Influences of the electrode surface temperature, discharge energy distribution, carbon precipitation on anode surface, electrolysis, and reaction of oxidation on the difference in material removal rate between machining in water and in oil were investigated experimentally. It was concluded that the higher material removal rate using the deionized water is principally attributed to the oxidation of electrode materials with the oxygen generated through dissociation of water caused by the arc discharge.

High speed cutting of metal mold by machining center has recently been developed, and it has gradually taken the place of EDM, since the machining efficiency of EDM process is smaller than that of cutting one. From this point of view, higher efficiency EDM is greatly expected to be realized. However, EDM's ability has never been sufficiently displayed, since the machining condition is usually set to avoid the unstable machining. In general, excessive stagnation of debris between the electrode and workpiece leads to an occurrence of arc phenomenon and a generation of heat resolved carbon. Therefore, the exclusion of debris from the working gap is very important for stable machining. It has conventionally been carried out with absorbing or flushing of dielectric fluid through the holes drilled in the electrode or the workpiece, or jumping motion of the electrode. However, these methods have disadvantages such as the time necessary to machine holes or the low machining efficiency.
In this study, a new excluding method of debris using the rapid flow due to evaporation of dielectric fluid is proposed, and the EDM characteristics of this method are experimentally discussed. As a result, it was made clear that higher efficiency EDM can be attained by this method and that debris can be smoothly removed when the discharge current is large, the gap is narrow and the pulse interval time is short as far as the machining is stable.
