      Al-4.5%Cu alloy melts were cast into the full mold at 698, 747 and 797°C. The solidification pattern of Al-4.5%Cu alloy in the full mold was examined by temperature measurements using thermocouples and the effect of reduced pressure on the solidification of the alloy in the full mold was examined. The solidification pattern in the mold was compared with that of numerical calculation, and also the value of heat transfer coefficient at metal-mold interface was determined. The heat transfer coefficients at the metal-mold interface in the full mold process are 0.004∼0.006cal/cm2·s·°C under atmospheric pressure and 0.01∼0.10cal/cm2·s·°C under reduced pressure.

      A new process for spheroidizing graphite in cast iron was investigated in the evaporative pattern casting. The requisite amount of a spheroidizing agent was embedded directly into the pattern of expanded polystyrene as an evaporative pattern. The melts were poured in the mold having expanded polystyrene pattern by the oridinary full mold process under reduced pressure. Sound spheroidal graphite cast iron castings were obtained, and the usefulness of the method in which a spheroidizing agent was embedded into the expanded polystrene pattern was found. This new process is termed “The In-Pattern process”. Cast irons having a desirable graphite structure (flake, CV or spheroidal) are obtained freely from the same melt by adopting the In-Pattern process.

      Characteristics of metal flow and fluidity of aluminum alloy poured into the mold containing an evaporative polystyrene pattern were examined. Metal flow in the mold was different from that in a cavity mold. It took long time for replacing the pattern by the molten metal, and then the time for melt pouring into the evaporative pattern mold was longer than that into the cavity mold. Gas composition of evaporated pattern was mainly styrene monomer. and that gas condensed immediately in the sand mold. The application of the pouring under reduced pressure disturbed the metal flow. When the molten metal involves the polystyrene pattern, gas deffects occur. Fluidity of aluminum alloy was very poor because of heat loss for evapolation of polystyrene and resistance by gas pressure.

      A new full mold casting process using evaporative polyplopilene for lost pattern instead of evaporative polystyrene was developed and the process was applied to cast steel products. The steel casting defects caused by residual carbon of evaporated polystyrene decreased extremely in the process with eveporative polyplopilene pattern, and so the process is available for large parts of cast steels. The casting conditions in the process such as mold permeability, pouring speed and so on were determined. The expansion ratio, cutting conditions and amount of gas evolution of polyplopilene for the evaporative patterns were confirmed.
