    Cr-Cu sintered electric-contacts for vacuum insulated switch need to be separated easily when they were welded together by Joule heat. Therefore, the Cr-Cu sintered materials need to be low strength. We have already reported that Te addition was effective in strength reduction and it was affected by Cr-Cu-Te ternary compounds between Cr particles and Cu matrix. In this work, we tried to prepare the ternary compound and evaluated its mechanical properties.
    Cr2CuTe4 compound was prepared from 48.2mass%Cu2Te-51.8mass%Cr2Te3 compact by PM method and SPS (Spark Plasma Sintering) method. Fracture toughness (KIC) of this compound measured by IM (Indentation Microfracture) method was 76 MPa·m1/2, which showed the brittleness of this compound compared with Cr. The reduction in destruction energy of Cr-Cu-Te sintered material is considered to be caused by this brittle ternary compound.

    Ferrous soft magnetic materials are required several efforts to realize high performance magnetic properties. In powder metallurgy processing, both high density and high purity are necessary to obtain the excellent soft magnetic properties. Metal injection molding (MIM) process is hoped to be an effective technique to produce the high density and more complex shaped parts from Fe-Si hard metal powders. In this study, Fe-6.5Si sintered compacts were produced by MIM process using elemental powders and their magnetic properties were investigated. The oxygen contents of sintered compacts were strongly influenced by the original powder, and the lower oxygen content powder showed high density and good soft magnetic properties.

    Nd-Fe-B sintered magnets are widely used in many applications and the motor for hybrid electric vehicles (HEV) becomes one of the promising applications for the magnets. However, as the operating temperature of the magnets becomes over 200°C in the application, a room temperature coercivity around μ0HcJ=3 T is needed. To meet this requirement, currently shipped Nd-Fe-B magnets contain a huge amount of Dy. But, this method has a crucial disadvantage. That is, an estimated short supply of Dy owing to its low natural abundance as compared with that of Nd. In order to realize a high μ0HcJ in Nd-Fe-B magnets without Dy or with a much-reduced Dy content, and to secure a stable future supply of these high-performance magnets, a five year national project has started in Japan. This paper introduces unique researches in the project toward Dy-free or Dy-lean Nd-Fe-B sintered magnets.

    In order to fabricate the Al-based composite materials possessing magnetic properties, air-atomized pure aluminium powder together with Ni-Cu-Zn Ferrite (FR) powder was mechanically alloyed (MAed) using a vibrational ball mill, and the MAed composite powders were consolidated into bulk materials by spark plasma sintering (SPS). Changes in constituent phases, particle size, hardness and soft magnetic properties of both the MAed powders and SPS materials were examined by X-ray diffraction (XRD), scanning electron microscopy (SEM), hardness measurements and vibrating sample magnetometry (VSM), respectively.
    No solid-state reactions could be detected by XRD in the MAed powders. The Vickers microhardness of the MAed powders increased by increase in MA time. The saturation magnetic flux density for the MAed powders were found to depend only upon the amount of the FR powder present. Ni-Cu-Zn Ferrite was decomposed to form ZnO when the MAed powder was sintered at 673 K and 773 K by SPS, whereas Al13Fe4 and Al4C3 were detected when the MAed powder was sintered at 873 K. The highest saturation magnetic flux density was obtained when the MAed powder were consolidated at 773 K.

    We have already reported that die wall lubricated warm compaction followed by high temperature sintering enabled the high sintered density above 7.7 Mg/m3 and the excellent tensile strength of 2200 MPa.
    In order to improve the mechanical property of highly densified sintered steel, we have tried to control the microstructure by the combination of fine and coarse powders of different chemistry, and production of composite structure of ductile martensite as a matrix and hard martensite in the sinter-neck regions proved to be an effective method to increase the tensile strength.
    In this paper, the effect of the microstructure on the rotating bending fatigue strength of the highly densified sintered steel was investigated. In case of bright quenching and tempering, the endurance limit of the composite structure was 580 MPa which was the same as the single-phase structure. The crack origin was the large residual pore which consisted of some adjacent residual pores. In case of carburized quenching and tempering, the endurance limit of the composite structure was 615 MPa less than the fatigue strength of wrought steel at 107 cycles, and the crack origin was the grain boundary near the specimen surface.

    Fe-Cu-C sintered steels are widely used for automobile parts. However, low-cost Cu free general-purpose sintered steels are also required from the viewpoint of recycling because Cu in steels deteriorates their properties. In this study, Mn and Si were selected as new strengthening elements to replace Cu and the effects of additive method and amount of Mn and Si on the strength were investigated by Fe-Mn-Si-C steels sintered in a nitrogen atmosphere with low-oxygen partial pressure. It was shown that the Fe-Mn-Si ternary master alloys were desirable as the additive method, the addition of 1-2 % Fe-Mn-Si master alloys whose Mn/Si ratio (in mass%) was more than 1 showed mechanical properties superior to the Fe-Cu-C sintered steels.

    This study aims cost reduction of high load gear manufacturing, and attempts to substitute P/M gears for conventional wrought steel gears. In order to improve the fatigue strength of the P/M gears, we focused attention on the high performance 4600 sintered alloy steels with heterogeneous microstructure which were made from the mixed elemental powder in comparison with homogeneous microstructure from the prealloyed powders. The fatigue strength was measured by a two cylinder type rolling contact fatigue testing machine, and the effect of the different microstructure on the fatigue strength was mainly investigated. As the result, the endurance limit at N=1.0×107 of the mixed elemental powder compacts showed 1.45 GPa, which was slightly higher than that of the prealloyed powder compacts (1.32 GPa). Also, their values are about 75 % of the endurance limit of wrought steels (SCM415 case-hardened).

    Fundamental surface rolling experiments were carried out using rollers of 1.5Cr-0.2Mo alloyed sintered steel having the density of 7.00∼7.55 g/cm3. A high precision CNC form rolling machine of 2-roller dies transverse type was employed. Pore distributions and endurance limits in rolling contact fatigue were investigated. After rolling, casehardening was conducted. The surface densification of this P/M material with the initial density of 7.25 g/cm3 or more has possibilities to make the part surface to a depth fully dense by optimizing the rolling condition. The surface fatigue durability of rolled P/M rollers with the initial density of 7.55 g/cm3 almost matches that of case carburized wrought alloyed steel rollers.

    Due to the continual improvements of powder metallurgy techniques, it is possible for sintered materials to compete the wrought materials even in some of the most demanding applications. However, strength of sintered materials was normally inadequacy, because they have a lot of pores. This paper describes a study on the effects of the amount of rolling and effective hardened depth by case hardening on the contact fatigue strength of sintered ferrous alloy compacts and the contact fatigue damage mechanisms. Porosity at the vicinity of the surfaces of rolled compacts was decreased with increasing the amount of radial feed, from which the contact fatigue strength of rolled compacts was improved. Furthermore rolling contact fatigue strength of rolled and case hardened compacts was more improved.

    Surface finish rolling experiments were carried out using P/M spur gears of 0.6Mo-0.2Mn pre-alloyed sintered steel and of 0.8Mo-0.2Mn partially alloyed sintered steel with the density of 7.10 Mg/m3. A CNC form rolling machine of axis intersection type was employed, and a modified screw-shaped rolling tool was prepared: the modified concave tooth profile optimized by numerical tooth profile analysis for simultaneous rolling of tooth and fillet surface. Then, porosity distributions in the surface layer of rolled gear teeth were determined and the effects of the amount of tool radial feed R0 on the selective surface densification behaviors were evaluated. Besides, single tooth bending fatigue test was conducted. Gears with good tooth profiles were obtained by using the modified tools. As a result, the porosities in both the tooth flank and the fillet at the root were reduced to the target level at R0=600 μm in simultaneous rolling process. Furthermore, the single tooth bending fatigue durability was much improved to about 60 % of the case hardened wrought steel gears of SCM415.

    A spur gear of the 1.5Cr-0.2Mo sintered alloy steel having a density of 7.55 g/cm3 was surface rolled using a high precision CNC form rolling machine of two-roller dies transverse type. The rolling process was designed to get good surface densification and tight tolerances on the gear tooth profile. After rolling, carburized and quenching treatment were conducted. Pore distribution of the rolled gear tooth was investigated. Running tests were carried out to determine a failure mode and load bearing capacity of this P/M gears. The test results show that the feasibility of using transverse form rolling for this high density Cr-Mo P/M material to obtain high precision gears with enough durability to replace case-carburized wrought steel gears made of typical Cr-Mo alloyed steel.

    Single tooth bending fatigue tests were carried out using spur gears of 1.5Cr-0.2Mo sintered steel having a density of 7.55 g/cm3 and the effects of surface rolled or shot peening (WPC) on bending fatigue strength were examined. P/M gears were case-carburized. The bending fatigue durability of this P/M gears not surface densified is equal to that of case-carburized wrought alloyed steel gears of SCM415. The bending fatigue limit of the P/M gear was much improved by WPC. The impact strength of P/M gear tooth was investigated using an impact testing machine for gears. The mean value of peak impact damage torque of the surface rolled P/M gears almost matches that of wrought steel gears of SCM415. Both test results indicate the feasibility of this high density Cr-Mo P/M gears to replace case-carburized wrought steel gears made of typical Cr-Mo alloyed steel.
